A sublimated uniform is made in 7 steps: artwork and mockup, printing on wide-format Mimaki and Roland dye-sublimation printers, a calender heat press at around 200 degrees Celsius that bonds the dye into the polyester, cutting, stitching, quality control and shipping. Gallian Sports does all of it in our own factory in about 3 to 4 weeks, with names, numbers and logos included and a 10-piece minimum.
What is a sublimated uniform?
A sublimated uniform is a polyester jersey whose colors, stripes, numbers, names and logos are printed into the fabric itself. The design is first printed on transfer paper with special dye inks, then heat and pressure turn the ink into a gas that bonds with the polyester fibers. Nothing sits on top of the fabric, which is why a sublimated jersey feels the same across the number as it does across the plain panel. Gallian Sports makes every sublimated uniform this way, in our own factory, and this article walks through each step so you know what happens between the mockup you approve and the box that arrives.
How is a sublimated uniform made, step by step?
Seven stages, in order. A typical order moves through them in about 3 to 4 weeks after you approve the mockup, or about 2 weeks on rush.
- Artwork and mockup. Our designers build your design from your logo, colors and roster, and send a free mockup within 24 hours. Once you approve it, the artwork is split into pattern pieces: front, back, sleeves, side panels, collar. Each piece gets its own print file with the player's name and number already placed.
- Printing. The print files run on wide-format dye-sublimation printers made by the Japanese manufacturers Mimaki and Roland. The printers lay down dye ink on transfer paper, one full roll per batch of jerseys, with every size and every player printed at full scale.
- Calender heat press. The printed paper and a roll of white polyester fabric pass together through a calender press, a heated rotating drum. At around 200 degrees Celsius the dye turns to gas and bonds with the polyester. The paper comes out blank; the fabric comes out in full color.
- Cutting. Each printed panel is cut to the pattern of its size. Because the artwork was printed at the size of the piece, a youth small and an adult 3XL both get the stripe in the same place relative to the body.
- Stitching. The panels are sewn into a jersey on a dedicated production line: shoulders, sleeves, side seams, collar, hem. Flatlock or overlock seams depend on the sport and the fabric.
- Quality control. Every piece is checked against the mockup for color, name spelling, number and size label, then measured against the size chart. A defect caught here is remade before shipping; one reported within 14 days of delivery is remade free.
- Packing and shipping. Jerseys are folded, bagged by player and packed by team. Shipping is quoted with the order to every US state and Canadian province, with Canadian duties and taxes shown on the quote beforehand.
Order status is tracked at every one of these stages, so when you ask where your uniforms are, we can tell you whether they are on the press or in QC.
Why do sublimated colors not crack, peel or fade?
Screen printing and heat transfer vinyl put a layer of ink or plastic on the surface of the fabric. That layer flexes differently from the fabric under it, so it cracks at stress points and peels at edges after enough washes. Sublimation has no layer. The dye is inside the polyester fiber, so there is nothing to crack, and the color survives washing, sweat and sun for the life of the garment. It also adds no weight and no stiff patch over a number, which matters in a hockey jersey that is already heavy with pads underneath.
The trade-off is that sublimation only works on polyester or high-polyester blends, and only on white or light base fabric, because the dye is transparent. That is why every Gallian sublimated jersey is 100% polyester interlock or mesh. For cotton hoodies and dark fleece, we use embroidery or print instead; see sublimation vs screen printing vs tackle twill.
What should a team send for perfect sublimation results?
The quality of the finished jersey is set at step one. Here is what to send with your mockup request.
| Item | Best format | Why it matters |
|---|---|---|
| Team logo | Vector: AI, EPS, SVG or PDF | Scales cleanly to any size on any pattern piece |
| Sponsor logos | Vector, or PNG at 300 dpi | Small logos on sleeves and chest blur if low resolution |
| Colors | Pantone references, or a physical jersey to match | Screen colors vary; Pantone gives the press a fixed target |
| Roster | Spreadsheet: name, number, size | Names and numbers are printed in the artwork, so spelling must be final |
| Reference images | Photos or links to styles you like | Speeds the first mockup and reduces revisions |
Pantone references are stored with your account, together with the approved artwork, so a reorder next season matches the first batch. If you do not have Pantone numbers, send us a jersey or a swatch and we match it on press.
What are the most common artwork mistakes?
- A JPEG logo pulled from the website. It looks fine on screen at 200 pixels and blurs at 8 inches wide on a chest. Ask whoever designed the logo for the original vector file.
- Colors picked from a phone screen. The same blue displays differently on every device. A Pantone reference or a physical sample removes the guesswork.
- Gradients and fine lines that go to the seam. A gradient that runs across a side seam will show a small step where the panels meet. We handle this in the pattern files, but it helps to know in advance.
- Roster changes after approval. Because names and numbers are part of the print, a late change means a new print file for that jersey. Lock the roster before approving.
- Dark fabric expectations. Sublimation prints on white fabric. A black jersey is a jersey printed black edge to edge on every panel; it cannot be printed on a pre-dyed black shell, so there is no need to ask for one.
How much does a sublimated uniform cost from Gallian Sports?
Because names, numbers, team logos and sponsor logos are all part of the same print run, they are included in the price with no setup fees. At the 10 to 24 piece tier, a sublimated hockey jersey is $45.99, a sublimated basketball uniform is $36.99, a soccer jersey is about $27.99 and a 7v7 compression jersey is $29.99. From 25 to 49 pieces you save 8%, from 50 to 99 pieces 15%, and from 100 pieces 22%. The pricing page lists every sport, and the packages page shows the bundles that pair a game jersey with practice and warm-up pieces.
